How a trip to a robotics lab inspired a huggable Disney superhero
In short: When Disney directors sought to adapt an obscure Marvel comic, they stumbled upon the cutting-edge field of soft robotics. A research visit to Carnegie Mellon University revealed an inflatable vinyl arm, sparking the idea for Baymax, a healthcare robot designed to be gentle, pliable, and inherently huggable.
The creation of Big Hero 6, released in 2014, began when director Don Hall discovered the title in a Marvel database. Seeking creative freedom, the team opted for an obscure property, allowing them to build a stand-alone universe. They merged the aesthetics of Tokyo and San Francisco into a futuristic city called San Fransokyo, a setting imagined as an alternative history where Japanese immigrants rebuilt the city after the 1906 earthquake.
To bring this dense urban environment to life, Disney utilized massive technical resources. They purchased actual assessor data for San Francisco, populating the digital city with over 83,000 buildings and 100,000 vehicles. The production team developed a new rendering system called Hyperion to handle complex global illumination, such as light passing through Baymax's translucent vinyl skin. This required a dedicated super-computing cluster of over 2,300 Linux workstations and a five-petabyte central storage system.
The film's emotional core, however, remained the relationship between Hiro Hamada and his brother's invention, Baymax. While the film features Marvel-inspired heroic arcs, the character dynamics were crafted with a distinct Disney sensibility. The design of Baymax, inspired by a Shinto suzu bell, was intended to be wholly original, moving away from the metallic tropes of pop culture robots. By prioritizing this bond early in the narrative, the filmmakers created a story that resonated with audiences, ultimately grossing $658 million and winning the Academy Award for Best Animated Feature.
