How to perform a seamless surgical repair on damaged wood trim

How to Patch a Hole in Wood Trim | Ask This Old House · 5:25 · Video: This Old House · Watch at the source

In short: When a hole appears in your baseboard molding, a simple patch often leaves an unsightly bump. General contractor Tom Silva demonstrates a precision technique using a custom routing jig to create a recessed fit, ensuring the new wood sits perfectly flush with the original surface.

The secret to a professional-grade repair lies in the preparation of a routing jig. Rather than simply covering the damage, the goal is to create a precise, recessed cavity that accommodates a new piece of wood. To begin, you must construct a jig using two 1x2s and two 1x4 spacer blocks, bonded together with instant-bond cyanoacrylate and an aerosol accelerator. This jig acts as a template, guiding your tools to ensure the repair is uniform.

The process requires careful depth calibration. Using a trim router equipped with a 1-inch-long, 1/2-inch-diameter pattern-cutting bit, you must set the cutting depth to match the combined thickness of your jig and the poplar patch. Once the jig is secured to the trim with 2-inch finishing nails, the router is moved in a clockwise direction, keeping the ball-bearing pilot pressed against the jig's inner edge. This creates a controlled, circular recess.

After routing, use a 1/2-inch wood chisel and a hammer to square any rounded corners in the recess. The final step involves pressing a pre-cut, 1/2-inch-thick poplar patch into the cavity using carpenter’s glue. After the glue cures for approximately two hours, the patch should be sanded flush with 120-grit abrasive disks. To ensure a seamless finish, any visible gaps around the perimeter should be filled with additional carpenter's glue before a final sanding, priming, and painting.
