In short: The massive scale of Baahubali: The Beginning required more than just imagination. To balance cinematic grandeur with physical reality, production designers turned to advanced materials like carbon fibre and 3D printing to create a believable, high-stakes ancient world.

To realize the monumental vision of director S. S. Rajamouli, production designer Sabu Cyril had to overcome significant logistical hurdles. The film required 10,000 different types of weaponry, ranging from intricate swords to heavy helmets and armour. To ensure the actors could move effectively during intense action sequences, the production opted for carbon fibre for the swords instead of traditional steel, making them much more lightweight. Similarly, the armour was crafted using flexi foam, which provided the visual appearance of heavy leather without the prohibitive weight.

The scale of the film's physical assets was equally ambitious. A colossal 100-foot statue of the king, Bhallaladeva, was brought to life using 3D printing technology for its head. This technological approach was part of a massive undertaking that included 15,000 storyboard sketches—the highest number for any Indian film at that time. The production's visual effects were equally complex, with over 600 VFX artists from 18 different global facilities contributing to a film where more than 90 percent of the shots were visually enhanced.

Beyond the physical props, the film even expanded the boundaries of linguistics. Madhan Karky created Kiliki, a fictional language for the Kalakeya tribe. Originally inspired by a simple 100-word 'Click' language Karky developed while teaching children in Australia, the final version of Kiliki grew to include at least 750 words and over 40 concrete grammar rules. The language was intentionally designed with specific hard and soft consonants to ensure the Kalakeya warriors were portrayed as terrifying, primal brutes.
