The invisible stress of spaceflight requires literal metal reinforcements

Shuttle Discovery's External Tank Undergoes Modifications and More · 4:54 · Video: NASA · Watch at the source

In short: To reach orbit, the Space Shuttle Discovery had to endure extreme structural stress at its most vulnerable points. Engineers are now reinforcing its external fuel tank with specialized metal blocks and radiation scans to ensure the vehicle can withstand the violent forces of launch.

NASA technicians at the Kennedy Space Center are currently modifying 34 support beams, known as stringers, on Discovery's external fuel tank. These modifications involve fitting metal radius blocks over the stringer edges specifically in the thrust panel area. This region is critical because it experiences the highest stress during the ascent into orbit, as it serves as the primary attachment point between the fuel tank and the solid rocket boosters.

To ensure the integrity of the structure, crews are utilizing a backscatter device. This technology bounces radiation off the tank, allowing engineers to peer beneath the foam insulation to inspect the stringers. To fix minor fissures identified during late December, technicians are also performing manual mending on three stringers located on the tank's side facing away from Discovery, alongside non-destructive evaluations.

The engineering of these tanks has evolved significantly over the program's history. A key milestone was the transition from the Lightweight Tank (LWT) to the Super Lightweight Tank (SLWT). This shift was made possible by the development of an appropriate alloy: Aluminum-Lithium 2195. This specific material was chosen for its weight-saving properties, though it presented unique challenges regarding welding procedures.

The move to the SLWT design was a major logistical achievement for the Space Station program. The new tank provided two-thirds of the weight savings necessary to place the Space Station into a 51.6 Degree Orbit. These advancements highlight the constant balance between reducing mass to increase payload capacity and maintaining the structural durability required to survive the transition from Earth to space.
