Why NASA shrinks rockets to save billions in space travel

Sub-Scale Rocket Test Saves Time, Money · 9:13 · Video: NASA · Watch at the source

In short: Testing a full-scale rocket motor is a monumental, expensive undertaking. To bypass this bottleneck, NASA uses sub-scale models—miniature versions of massive boosters. These smaller engines allow engineers to stress-test new materials and designs rapidly, providing a high-fidelity preview of performance without the prohibitive costs of full-scale flight hardware.

The Space Launch System (SLS) is one of NASA's most ambitious projects, requiring extreme reliability for human spaceflight. Because finding replacements for highly reliable systems involves exhaustive qualification efforts, the agency utilizes sub-scale solid rocket motors as a versatile, low-cost alternative. These smaller motors are designed for quick turnaround times, allowing researchers to evaluate new technologies, materials, and processes in a controlled environment before committing to full-scale production.

A primary example of this strategy is the Pathfinder Test Program. This initiative focuses on the design, development, and hot-fire testing of propulsion systems that are only 2% of the sub-scale size of the actual SLS core-stage and booster elements. The booster element models specifically consist of two aluminum-based model solid rocket motors. By conducting short-duration hot-fire tests on these models, engineers can verify internal flow paths and performance data. The program has shown good agreement between design predictions and actual test data, validating the effectiveness of the miniaturized approach.

This specific research and development effort is notable because it represents a type of testing that has not been attempted for a NASA vehicle in over 40 years. By mimicking the behavior of the SLS boosters—such as testing new nozzle insulation materials—NASA can mitigate risks early in the development cycle. This methodology ensures that when the final, massive hardware is eventually built, its performance characteristics have already been rigorously vetted through these smaller, more affordable proxies.
